What is Predictive Maintenance?

Predictive maintenance (PdM) is based around the collection of data from a wide range of sensors, building a statistical model that can identify potential failures before they happen. This approach can use a wide range of tools, often in the cloud, such as statistical analysis and machine learning to track the health trends of the equipment.

What is Condition Monitoring?

Condition monitoring (CM) is the monitoring of various parameters such as vibration or temperature to identify potential faults. This can be used to highlight problems, allowing preventive maintenance to be scheduled to avoid damage occurring.

Continuous condition monitoring techniques are normally used on equipment such as compressors, pumps, and motors. Data collection is an essential part of the monitoring process, helping to ensure the smooth running of the factory floor in Industry 4.0.

    • About preventive maintenance

      Preventive maintenance is essentially planned, scheduled maintenance. This is based on the expected condition of the equipment, usually around the age or usage of the system via the condition monitoring system and statistical process control. However, this can lead to unnecessary maintenance if the equipment does not need it, and means that the factory floor is relying on reactive maintenance. This also relies on fault diagnosis after a piece of equipment has failed, for example through a lubricant analysis or oil analysis.

      Main differences

      The difference between preventive and predictive maintenance is that predictive maintenance systems use condition monitoring sensors as data collectors within the equipment to identify patterns of wear and provide a more accurate approach in order to predict failure. This can be statistical monitoring, but these predictive models can also use neural networks running machine learning algorithms to identify patterns in the data. This then monitors the health of a system, allowing preventive maintenance to be scheduled.

      Key role of condition monitoring sensors

      Condition monitoring sensors such as temperature sensors are a key element of the predictive analysis. Increases in temperature are a key factor in fault detection, where a small rise can be an indicator of future reliability problems. This can be achieved by probes in the equipment or even at a distance using infrared thermography. This thermal imaging can show hot spots in the equipment that may not be picked up by a probe by using machine vision analysis techniques.

      Vibration monitoring can also reveal potential problems. When the vibration analysis shows the changes to the harmonic frequency of rotating equipment, the condition monitoring tools can map the increased degradation of the equipment against a predictive model.

      Predictive maintenance strategy for cost-savings

      Using a predictive maintenance strategy to combine all this data avoids a catastrophic failure that stops the production line, as a machine can be taken off-line in a managed way to be repaired. This reduces maintenance costs and delivers cost-savings by allowing spare parts to be ordered in plenty of time, ready for the planned down time. For example with wind turbines, components identified by the remote condition monitoring system can be replaced when demand for electricity is low.

      Predictive maintenance tools are becoming an integral part of the Industrial Internet of Things (IIoT). An effective predictive maintenance strategy based on real-time condition monitoring techniques with different types of data analysis provides more cost-effective repair strategies.
